I hope you roughed up the plastic or something. Epoxy putty tends to pop off of plastic or chip when it gets alot of stress especially when it is a thin piece.

Break the paint, use whatever paint solvent is applicable, or (preferred) throw them out and get some decent blasters. I suggest looking through the nerf wiki for blasters that you might like, each has a review about its functionality.

Your nerf killa- I have never heard of anyone breaking the tank of a titan. I have pumped them 5o times without a problem other than being hard to fire. As long as you didn't do anything to the tank or valve, the hand held version should be the same.

It sounds to me like your hot glue gun is too hot. The glue melts the foam.
So either get a medium or low temp hot glue gun (~$5) or find more heat resistant foam.
I've never found brass anywhere, so I can't say about that. But from what I've seen, the actual material doesn't matter much, just the tightness and smoothness.

Here is the 1/2" brass for hereticorp's site. I couldn't find any brass on truevalue other than pipe fittings.
