That slug looks really large in your hand, is it 1/2 inch FBR? You are probably making quite a few mistakes. If your slug can't fit the barrel/breech, then there is a issue. First of all, is the foam backer rod the right diameter for your desired barrel material? Even if it's 1/2 inch foam, the barrel may be too tight. What breech are you using that won't accept the darts? Is the problem that they won't fire? Or is it that they won't fit? If it doesn't fit, then is the dart too large, or the barrel too small? I'd suggest investigating yourself and spotting the problem. If not, just make a new batch by following the link in the above post.

CPVC is a very finickey material. It's regulated by the O.D. thickness and just has a minimum wall thickness affecting the I.D. The result is that you'll see a pretty wide range of thicknesses (most will be way too tight) even among cpvc sticks of the same brand and batch. Your best bet is to take a dart and test the tubes. My best luck has been with the brand "flow guard gold". Every stick I've tried putting a dart into has been a perfect fit. I cleared the shelves of it after finding it. You'll probably need to travel to or call several different hardware stores before finding anything that will give you a good fit.

Also, I'd suggest using your hot glue gun to melt a little more of a depression into your foam for your washer to fit into. A well made slug won't have any visible metal. You should also expect your first thousand slugs to be awful, so don't get discouraged. They have a bit of a learning curve to them.

If the tip is not fitting into the breech but the foam does fit I would check the size of your washer and or felt tip. Are you using #6 or #8 washers or something bigger?

Woah, did you say that the diameter of the foam was one inch?! If so, then you're doing it totally wrong. The FBR is supposed to be 1/2 inch in diameter. Also, it looks like the washer that you used is too large.
For the actual breech, does the dart fit in the actual barrel? It doesn't matter if it sits well in the breech slot, it's if the dart can go into the actual barrel.
What breech system are you using? Normally breeches are made out of brass nested inside pvc.

By the way, it would be nice if you threw in some punctuation and spelling. I know this is not language class, but it would not kill you if you at least tried.

Bubba

Edit: The diameter of the FBR is way too large. In relation to each of your keys of the keyboard, the foam is at least 1 inch in diameter. Also, the way that the dart sits in the breech tells me that too. A regular Nerf dart would not look that thick in 1/2 inch cpvc. Use 1/2 inch foam rods and make sure you're using 1/2 inch cpvc.
Just reread the dart making guide here on NerfHaven. I think that you should also try to solve your own problem first, then asking it on the Haven. Your issue is simple; it's either the dart or the barrel. Figure it out.
